Customized T500 Toggle Switches for Construction Equipment

TOOWEI developed a customized T500 Series solution featuring a stainless-steel lever, gold-plated contacts, IP67 front panel sealing, a customized sealing ring, and a low-temperature configuration for aerial work platforms, lifting equipment, and mining machinery.

A construction equipment manufacturer required a more durable and stable toggle switch solution for aerial work platforms, lifting equipment, and mining machinery. These machines operate in demanding outdoor environments involving moisture, dust, temperature fluctuations, vibration, frequent operation, and repeated mechanical force.

The switches previously used in the equipment did not consistently meet the customer’s reliability requirements under actual operating conditions. In addition, the toggle levers were vulnerable to damage and breakage during long-term use.

TOOWEI developed a customized T500 Series solution incorporating a stainless-steel toggle lever, gold-plated contacts, a customized waterproof sealing ring, and a low-temperature configuration designed for operation down to −40°C.
Prototype samples passed the customer’s internal qualification testing and equipment-level validation without requiring further modification. The customized configuration was subsequently approved for regular production, and the customer has continued placing repeat orders.

Customer Application

The switches were intended for several categories of outdoor equipment, including aerial work platforms, industrial lifting equipment, and mining machinery.

In these applications, toggle switches are not used only for basic ON and OFF control. They may be operated frequently by workers wearing gloves and exposed to dirt, moisture, vibration, temperature fluctuations, and repeated mechanical force.

The switches must remain securely installed on the control panel and maintain stable electrical and mechanical performance throughout the service life of the equipment.

Because the customer used the switches across multiple equipment models, the project required different pole arrangements and switching functions rather than one fixed specification.

Customer Challenges

Outdoor Operating Reliability

The customer’s equipment operated outdoors and was exposed to moisture, condensation, dust, mud, and changing temperatures. These conditions placed additional demands on the sealing system, internal contacts, and mechanical structure of the switches.

The existing switches did not consistently meet the customer’s reliability expectations under actual equipment operating conditions. A more stable solution was therefore required for long-term use in outdoor machinery.

Toggle Lever Strength

The original toggle levers were vulnerable to damage or breakage during frequent operation and long-term equipment use.

For construction and mining machinery, a damaged control switch can interrupt equipment operation, increase maintenance requirements, and affect the reliability of the overall control system.

The customer therefore required a stronger toggle lever capable of withstanding the mechanical demands of heavy-duty industrial equipment.

Low-Temperature Operation

Some of the equipment needed to operate in environments reaching temperatures as low as −40°C.

Low temperatures can affect sealing materials, plastic components, lubricants, and the movement of internal mechanical parts. A standard product configuration could not simply be assumed to meet this operating condition.
The project therefore required a customized low-temperature configuration developed specifically for the customer’s application.

Technical Requirements

The customized T500 Series solution was developed according to the following project requirements:

• Rated current and voltage: 15A 250VAC / 20A 125VAC
• Pole options: SPST, SPDT, DPST, and DPDT
• Switching functions: ON-OFF, ON-ON, and momentary functions
• Terminal type: Built-in screw terminals
• Protection: IP67 front panel sealing
• Customized stainless-steel toggle lever
• Gold-plated contacts
• Customized waterproof sealing ring
• Low-temperature configuration for operation down to −40°C
• Multiple circuit configurations for different equipment functions

The availability of SPST, SPDT, DPST, and DPDT configurations allowed the customer to use the T500 platform across different equipment models and control circuits.

Maintained and momentary functions supported different operating requirements, while the built-in screw terminals provided a secure and practical wiring method for equipment control panels.

TOOWEI Customized Solution

TOOWEI first reviewed the customer’s reference switch and application requirements. The original configuration was evaluated in terms of installation dimensions, switching functions, terminal arrangement, mechanical structure, and operating environment.
Instead of providing only a standard catalogue model, TOOWEI developed a project-specific T500 configuration based on the actual conditions of the customer’s equipment.

Customized Stainless-Steel Lever

A customized stainless-steel toggle lever was introduced to improve the mechanical strength of the operating component.
This modification directly addressed the customer’s concern regarding lever damage and breakage during long-term use. The reinforced lever provided a more durable operating interface while retaining the familiar operation of a traditional toggle switch.

Low-Temperature Configuration

The project required operation in environments down to −40°C. TOOWEI therefore developed a customized low-temperature configuration using materials and components selected according to the project’s environmental requirements.
The −40°C capability applies specifically to this customized configuration and should not be interpreted as the standard operating temperature of every T500 Series model.

Customized Waterproof Sealing Ring

The switch used an IP67 front panel sealing design to help protect the panel side against water and dust exposure after correct installation.

A customized waterproof sealing ring was developed according to the customer’s panel structure and environmental requirements. This improved the sealing interface between the switch and the equipment panel.

IP67 protection applies to the front-panel portion of the switch when correctly installed. It does not mean that the exposed rear terminals are completely waterproof.

Gold-Plated Contacts

Gold-plated contacts were incorporated according to the customer’s project requirements.

Because the specific electrical reason for selecting gold-plated contacts was not confirmed, no unsupported claim is made regarding low-current signal performance or high-current capability. This ensures that the case accurately reflects the supplied configuration without overstating its technical function.

Prototype Development and Validation

After reviewing the reference switch and confirming the required specifications, TOOWEI manufactured customized T500 prototype samples.

The prototypes incorporated the stainless-steel lever, gold-plated contacts, customized sealing ring, low-temperature configuration, required pole arrangements, switching functions, and built-in screw terminals.

The samples were submitted for the customer’s internal qualification testing and equipment-level validation. This allowed the customer to evaluate the switches according to its own technical standards, equipment design, installation requirements, and operating conditions.

The initial prototype samples met the project requirements without requiring further structural or specification changes. No additional modification was necessary, and the customized configuration was approved for regular production.

Project Results

Following successful sample validation, the customer placed a production order for the customized T500 toggle switches.

The switches have continued to provide stable performance in the customer’s equipment applications. The stainless-steel lever met the mechanical durability requirement, while the customized sealing ring and low-temperature configuration supported operation in demanding outdoor environments.

The customer continued using the TOOWEI solution after the initial project and has placed repeat orders over time.
The customized T500 Series has become an ongoing switching solution for the customer’s construction equipment, lifting equipment, and mining machinery.

Case Conclusion

This project demonstrates that replacing an existing switch is not simply a matter of matching installation dimensions and electrical ratings.

A successful switch solution must also consider mechanical strength, environmental sealing, operating temperature, terminal arrangement, switching function, circuit configuration, and the long-term reliability requirements of the equipment.

By combining the established T500 platform with project-specific customization, TOOWEI delivered a solution that met the customer’s installation, operating, and reliability requirements without requiring repeated prototype revisions.
